Cross-linked polyethylene bladders: when and when not

The cross-linked polyethylene (XLPE) bladder is the cheapest and lightest way to add freshwater capacity to a cruising boat. Plastimo, Vetus, and Nauta all make them in standard sizes from 6 gallons to 64 gallons. They install in twenty minutes, with a single supply hose, a single vent, and a couple of straps. They cost about $180 for a 24-gallon bladder.

The case for the bladder, in 2026, is the back-up-tank case — a second, smaller freshwater reserve on a boat that already has a rigid primary tank, installed in a chase the rigid tank could not have fit. We installed one on the S/V Hyrax last fall: a 16-gallon Plastimo in the port settee chase, plumbed to the supply manifold via a selector valve, with the boat's rigid 60-gallon primary tank doing the day-to-day work and the bladder serving as a reserve for cruises longer than four days. The bladder is the right answer there.

The case against the bladder, in any other situation, is durability. Bladders fail at the strap-fold points where they have flexed over years of partial-fill and partial-empty cycles. A bladder in continuous service as a boat's primary freshwater tank, in our experience, has a service life of 8 to 12 years; a rigid XLPE tank in the same role lasts 25 to 30. The cost-per-gallon-year math, even before installation labor, favors the rigid tank on any timeline beyond about 5 years of ownership.

The other case against the bladder is fitting quality. Bladders typically come with a press-fit barbed fitting at the supply, and the supply hose attaches via a single hose clamp. This is a perfectly serviceable arrangement for a $180 bladder, but every install we have made past 5 years of service has been called back for a fitting failure at the supply — not at the tank itself, but at the connection. The rigid tank's NPT-threaded fittings, by comparison, are good for the life of the boat.

The shop's recommendation: use a bladder as a reserve, never as a primary. The 16-gallon Plastimo we installed on Hyrax will be replaced in 2034 with another 16-gallon Plastimo. The rigid 60-gallon primary will not.

Aluminum vs. stainless for waste tankage

The standing question. We get a letter about it every issue. The shop's answer, in 2026, is: XLPE for any holding tank under 60 gallons; welded marine aluminum (5052-H32) for any holding tank 60–120 gallons; welded stainless 316L for any holding tank over 120 gallons or any holding tank on a commercial vessel that will be inspected by the USCG under 46 CFR Subchapter T or any equivalent regime.

The reasoning by tier:

Under 60 gallons: XLPE is functionally indestructible by sewage, it cannot be corroded by sulfur compounds in the way that aluminum or stainless can, it is inexpensive to fabricate to a custom shape, and its service life exceeds the boat's. Ronco's TT-2000 series and BGS Industries' custom-fab line both deliver 25–30 year service life in this application.

60–120 gallons: At this scale, the cost of XLPE rises sharply (rotomold tooling for custom shapes becomes uneconomic) while the cost of welded aluminum stays linear with capacity. Aluminum's vulnerability to sewage's sulfur compounds is real but manageable with proper interior coatings (we specify a two-part polyamide-epoxy interior coating from Sherwin-Williams Sea-Guard) and aggressive galvanic isolation. A coated 5052-H32 tank in this size range will last 15–20 years; that is shorter than the XLPE option would have been, but the smaller weight and the better dimensional fit usually justify the trade.

Over 120 gallons: Stainless 316L is the right answer. The cost differential to aluminum has narrowed (in 2026, 316L is about 40% more expensive than 5052-H32 in this size range, against the historical 100%), and the service life is double. For a commercial vessel that will be inspected for tankage condition every three years, the stainless tank also passes inspection with less owner labor than the aluminum would.

The exception, on every tier, is the boat that lives on its anchor. Anchored vessels — permanent live-aboards on swing moorings, charter boats that work the islands — have higher galvanic exposure than dock-bound vessels and more frequent thermal cycling on the tankage. For those, the shop's recommendation is XLPE if capacity permits, regardless of tier.

Note · 23.3

The strap-spec problem, in passing

A quick one. The nylon-webbing straps that secure XLPE holding tanks — the 2-inch flat strap with a buckle that you tighten over the tank to a deck-mounted padeye — have a working life of 8 to 10 years in marine UV exposure. They look fine. They are not. Replace them on a calendar, not on inspection. The failure mode is the strap parting under a heel load, the tank shifting, the supply hose disconnecting at the fitting, and the contents of the tank ending up under your floorboards. We see this twice a year. It is preventable. The straps cost $14 each. Replace them. — M.G.
